Alfarod goes from Nord to 6 in under 12 months

I've been slowly working on this project for many months now and haven't posted much on here as to my progress, so apologies for this lengthy catchup.

The engine is a stock 2.5L 12V connected to a 4 cylinder GTV gearbox.
I chose the 2.5 because it would involve the least amount of re-engineering as far as driveline, suspension and brakes are concerned. Being a modified car on club registration I have to get engineering approval for any further mods or changes so keeping the HP increase to a fairly modest level will help.

ECU will be Megasquirt with Ford EDIS ignition.

After 8 years of faithful service from the old 4 banger it was time for a change.


I bought this, a 2.5L from an Alfa 90 on ebay. Originally I got it just for parts but turned out to be so good inside I decided to rebuild it.


Block and heads were installed in the engine bay for a test fit.


New engine mounts had to made to align with the old mounts and to locate the engine centrally.


Steering shaft had to be redesigned and the rack turned 45 degrees. New headers were fabricated from mandrel bends.


Exhaust goes 2 into one, then through a hotdog and joins to the existing muffler which is mounted transversely across the back of the car. No idea how it will sound.


Front of chassis repainted.


I decided to keep the motor fairly stock and since it was in good condition the crank only needed linnishing and the liners honed.


A few interesting little mods I did on the engine.
Dizzy plug and thrust bearing.


Thermostat mod.



My version of a fixed belt tensioner.


And my solution to rusted hose connectors.


Which all brings me to where I'm at now.



All fits snugly under the very narrow hood except for the alternator, which only just fouls. I'll have to look into replacing it with a small jap unit of some sort.

Still a long way to go and many more problems to solve but at least its getting closer

NICE!

Get rid of the dizzy completely and just run a stand-alone engine management system (if budget and rules allow...)

Dizzy is gone, replaced with EDIS.
Its the alternator that is the problem.
Nothing that a small jap unit couldn't fix.

Great work Brett! Do you have any more pictures of the thermostat mod? It looks like you've machined a shallow rebate in the middle housing that the thermostat sits in. Is that right? And what thermostat is it?

did you get one with the disk on the bottom? It is needed to shut off the by-pass as it opens to the radiator. I had to cut out the other side so the clearance would be OK for the bottom disk.

I plugged the bypass off and drilled a small bypass hole in the flange of the thermostat. Same as I did for the 4 cylinder and never had a problem with it.

Nice job! What are you using there for a trigger wheel? Did you machine the stock pulley and press on the trigger wheel or are you using something entirely new?

Just dusted off my Megasquirt two days ago and have updated it to the latest firmware, going to try and reinstall it today. I'm just doing fuel for now but want to add ignition after I get the fuel sorted.

The trigger wheel came off the donor car, whatever that was.
I used a twin belt pulley from a GTV6. The front part of the pulley was detachable. I squared off the back V and left a slight step for the trigger wheel to locate on. Then I machine the front plate square leaving only a slight ring for it to locate onto the pulley. Finally I made up a spacer also with a step for the trigger wheel.

If I loosen off the retaining flange the wheel can be turned by hand (after a slight tap from a hammer). This gives infinite adjust. The VR sensor is fixed via a bracket that attaches to the aircon compressor mount. To change the fan belt I only need to remove one of these bolts and swing the sensor out the way.

For anyone thinking of converting to MS I'd advise you to do the ignition first. It's far easier than fuel and will give you some much needed experience.
