Since this thread has come back to life I'll take the opportunity to update my post from May '08.

I took the valve back off and straightened the kink I had put in the lever when trying to enlarge the eyelet. I also filed the step area of the slot just a little, as karmat recommended, and greased it. After that it moved to the full stop position easily.

It has been through two summers and one winter and is working perfectly.

With every car I have had through the years, I made sure I kept the heater valves for just a problem. Yet I have never had a valve problem ever. Weird!

If they would be of use to anyone, I have quite a few brand new Alfetta heater valves (plastic version) from my parts haul. There are two versions, 116.08.57.036.01 and 116.42.57.036.00. I'll get some photos organised just as soon as I remember where I left my camera!

I tapped a piece of aluminum and put a 1/4" NPT in it with two holes. Dissimilar metals, i know but it works for now, I then put an elbow and another nipple on then slapped the hose on with some clamps. i went into the engine bay and found a heater valve from a milano (just a valve with nipples on each side) and cut the line. So in the summer I close the valve, in the fall I open it. No need for adjustment. Also, someone asked what the little copper line from the AC valve is... It was like on the first page... The little line is the temperature sensing line for the TXV. It sensing the outlet temp of the fridge so that the TXV can accurately control the superheat... At least that is kinda what I remember from my refrigeration class. I can check the book to make sure if it is a pressing issue.

I'll never forget the problem I had with a heater tap on a car. It was a Leyland P76 V8 which was an Australian designed and built large car with a 4.4 litre V8 based on the Rover engine. I lived in the country at the time and my brother and I fitted a new heater tap which was located in the passenger side above the footwell. On the Monday morning I had to drive into work and got my brother to follow me in case of problems. Things seemed fine so I decided to wind the car out. I was doing 95 MPH when suddenly I couldn't see a thing! Somehow I managed to pull over without hitting anything. The new tap had exploded and the cabin had filled with steam! My brother thought it was weird when my car suddenly filled with fog.

it is even better when it burns someones feet... For the longest time my little retrofit leaked and I had a pan in the passenger foot well
