Once I had rack back together with new inner toe rod end and new/used rubber mount bushings it was ready to go back into car.

Turns out rack was not really leaking so did not have to reseal it.

Some rack installation pictures

Lucky me with subframe and engine lowered rack went back in pretty easy. See how much room I had to work with. as you can see my son's Maser on other side of 164 looking through where rack goes.

I can't believe how much more room there is with the subframe dropped. With it in place there is so little room. I bought 3"-long open-end wrenches from Sears so I could turn the mounting fasteners more than a couple of degrees at a time.

Yea, no kidding. I mean, look, you can fit a Maser wheel in there now!

And the engine still started up with subframe lowered and I had plenty of room to hook up hoses and spare reservoir to power steering pump to test pressure check rack on garage floor, too.

Only wish we didn't have to go back into that Maser's cam boxes to try again to set valves. Did I ever tell you how much I dislike what their engineers dreamed up by using a compressible gasket in the valve clearance equation?

See, your son should have stuck with the X1/9 so you could follow my photos on your other thread

Great info here with the rack fix. What had caused the large boot to fill with fluid - just extended operation?

Thanks,
-Alex

Not COMPLETELY sure but I caused a REAL big leak when I first got the car with bad clutch and could not drive it. I had to move it into garage by pushing by hand and turning wheel without engine running and it dumped out all the fluid. Must have upset a seal without pressure on system. Once I refilled reservoir and started engine it resealed but boot already full and there is a small drilled hole in end of shaft where inner tie rod end screws in and what fluid didn't leak out of boot went inside shaft so I had a mess when I took rack apart and I thought I still had a real leak.

I decided to pressure check rack before I took it apart further to change seals and glad I did. It may have a small amount of seepage over time but nothing to get excited about.

Thanks - these nuggets of info tend to save me a panic later, I find.

I recall I had one other car once that spilled fluid out of reservoir if the steering was turned with engine off. I think that was my Thema.

Still driving Rosso 5 months later and haven't had to add any fluid to reservoir so rack hasn't leaked yet - lucky me.
